Project
Control System Upgrade for Petrochemical Heaters (Ana Maria Complex)
Executive Summary
This project involved the successful replacement of obsolete control systems for multiple heaters at a petrochemical complex (Ana Maria Complex). The original systems, based on aging Honeywell technology, were becoming unreliable and difficult to maintain. Our team was responsible for the complete engineering, design, programming, and assembly of a new control solution using Siemens technology, resulting in improved reliability and operational efficiency.
Client Challenge: Obsolete Honeywell Control Systems
The petrochemical complex was operating heaters with control systems that had reached the end of their reliable service life. The existing Honeywell-based systems presented several challenges:
- Aging Technology: Components were becoming obsolete, making spare parts difficult to source.
- Maintenance Difficulties: The proprietary nature of the old system made troubleshooting and repairs time-consuming.
- Lack of Flexibility: Making changes or improvements to the control logic was complex and required specialized knowledge of outdated hardware and software.
1. Our Solution: Complete Modernization with Siemens S7-1200
To address these challenges, our team executed a comprehensive control system replacement:
- New Control Hardware: We replaced the old Honeywell systems with modern Siemens S7-1200 PLCs. This choice provided a cost-effective, reliable, and widely supported platform that ensures long-term maintainability.
- Full System Programming: Our team developed the complete control logic from the ground up. This included programming all operational sequences, safety interlocks, and control algorithms to meet the specific process requirements of the heaters.
- Complete Panel Design & Assembly: We took full responsibility for the entire hardware aspect of the project. This included:
- Designing new electrical and control panels from scratch.
- Assembling and wiring all panels in-house.
- Integrating all necessary components (power supplies, I/O modules, relays, etc.) to create a fully functional and organized control system.
- HMI Integration: New HMI panels were integrated to provide operators with a modern and intuitive interface for monitoring and controlling the heater processes.
2. Key Benefits Delivered
The successful completion of this project provided the client with several significant improvements:
- Enhanced Reliability: Elimination of failures caused by aging Honeywell components.
- Improved Maintainability: The use of standard Siemens components ensures easy availability of spare parts and simplified troubleshooting.
- Future-Proof Technology: The new system provides a foundation for future upgrades and integration with plant-wide control systems.
- Optimized Control: Custom programming allowed us to fine-tune the control logic for better process efficiency and safety.
